How the Three Nickel Alloy Families Actually Work

Monel (Ni-Cu): The Seawater Specialist

Monel is nickel with 28-34% copper — no chromium, no molybdenum. It resists corrosion through a completely different mechanism than stainless or Inconel: the copper forms a protective surface film that seawater and HF acid can't penetrate. Monel 400 resists flowing seawater at velocities up to 10 m/s, which is where 316L pinholes in months. At HT PIPE we stock Monel 400 plate flanges in 1/2" through 12" sizes primarily for offshore platform firewater systems and marine heat exchanger tube sheets.

Monel K500 adds aluminum and titanium (2.3-3.15% Al, 0.35-0.85% Ti) that precipitate as gamma-prime during age hardening, pushing yield strength from 240 MPa to 760 MPa — nearly a 3× increase. This makes K500 the choice for pump shafts, impellers, and bolting where both seawater corrosion resistance and high strength are needed. Critical limitation: Monel cannot handle oxidizing acids. Nitric acid, chromic acid, and aerated sulfuric acid will attack it rapidly. If your fluid is acidic AND oxidizing, Monel is the wrong choice — skip directly to Hastelloy.

Inconel (Ni-Cr): The High-Temperature Champion

Mo and W together form a passive film that resists the reducing acids (HCl, H₂SO₄, H₃PO₄) that strip the protective oxide layer off stainless steel and Inconel within hours.

Hastelloy C276 (UNS N10276) has been the industry workhorse for chemical processing for 50+ years. Its 15-17% Mo makes it the standard for hydrochloric acid service at all concentrations and temperatures up to 150°F. A Monel 400 4" flange costs roughly $280-350 for the material, but the total installed cost — welding with ERNiCu-7 filler, NDE, post-weld treatment — pushes the real project cost 3-4× higher. The cheapest alloy on paper can become the most expensive in fabrication if your shop has never welded it before.
